Not every part needs the same paperwork before it ships. PPAP has
five submission levels, and the difference between Level 1 and Level 5
is the difference between handing a customer one signed form and
opening your entire documentation file to an on-site review.
What PPAP actually is
The Production Part Approval Process (PPAP) is an AIAG (Automotive
Industry Action Group) standard that formally proves a supplier’s
production process can consistently make parts that meet all engineering
and specification requirements — at full production rate, not just in a
lab sample. It’s one of the “core tools” required under IATF 16949, and
it sits downstream of APQP: APQP plans the launch, PPAP proves the
process actually works before mass production starts.
The 18 elements
A complete PPAP package covers 18 documented elements, including
design records, engineering change documents, process flow diagrams,
a Failure Mode and Effects Analysis, a control plan, measurement system
analysis studies, dimensional results, material and performance test
results, and initial process studies. The specific combination of
elements a customer requires depends on the submission level requested
and the part’s risk profile.

PSW with complete supporting data reviewable on-site at the supplier’s facility
Level 3 is the default most customers request unless they specify
otherwise — Level 5 is reserved for higher-risk parts or suppliers with
a track record that warrants closer scrutiny.
Where PPAP submissions actually go wrong
The most common failure isn’t missing paperwork — it’s a mismatch
between what the PPAP package claims and what the process actually does
at full production rate. A part submitted using pilot-run samples,
measured under ideal conditions, can pass PPAP and then fail to hold
tolerance once real production speed, tooling wear, and operator
variation enter the picture. Customers that catch this discrepancy
during a later audit treat it as a serious trust issue, not a paperwork
correction.
