Ask ten people on a shop floor to name a “waste” and
most will say scrap. Scrap is one of eight categories lean methodology
actually tracks, and the other seven are often bigger, quieter drains
on a process than the one everyone already knows to look for.

Taiichi Ohno originally identified seven wastes within the Toyota
Production System; a widely used eighth — unused human talent — was
added later as lean thinking spread to other industries. Together
they’re commonly remembered by the acronym DOWNTIME.

Overproduction is usually called the worst one

Of the eight, overproduction — making more than needed, sooner than
needed — is frequently singled out as the root waste, because it
generates most of the others: excess inventory has to be transported,
stored, and eventually moved again, tying up capital and floor space

Non-utilized talent is the easiest one to overlook

Unlike the other seven, non-utilized talent doesn’t show up on a
value stream map as extra motion or inventory — it shows up as ideas
operators have about their own process that never get asked for or
acted on. Facilities that treat this waste seriously build a structured
way for frontline suggestions to actually reach someone with the
authority to act on them.
